You probably already did it by now ... but ... watch that little ceramic or weird brown plastic piece. What do they call that brown plastic-like stuff? Bakelight? lol It's relatively fragile. If you drop it on the floor it will crack or shatter.

Experience ... lol. I found that standard AGM batteries will work just fine in the Pinzgauer, but you have to handle the imbalance somehow, topping off, balancer, isolator, whatever system you want.

I'm pretty sure Chickenpinz solution should work. If you pull one plug, the idle changes, then when you pull the hot pipe cylinder I'm betting the change will not be significant because it sounds like you have fuel mixture igniting inside the header. There's not a lot you can do that would be cheap ...

Exactly what Rmel said. Clean all the battery connections and the connections on the cuttoff switch with a wire brush. Also, the connectors between the batteries and the cutoff switch are made of metal mesh and they do age and corrode. They probably look like dark grey metal mesh. If you buy a $7 ...

I also wish I could help on this, but I have never taken that apart. I need to grease mine as it sounds like it's completely dry from 1st to 2nd and sometimes 2nd to 3rd.

This string covers a lot of the issues. One major one is that your mount might be cracked. The new starters put out a lot more torque than the OEM, and if your mount is cracked you cannot see it unless it is under torque. The rubber holds the pieces from bending so far as to break.
